What is a Diesel Particulate Filter (DPF)?

A Diesel Particulate Filter, often referred to as the DPF is a device designed and integrated into the Diesel Engine exhaust systems to trap & remove Diesel Particulate Matter or Soot from the exhaust gasses of the diesel engine. Much like the Catalytic Converter of conventional petrol engines, the Diesel Particulate Filter works to remove harmful toxins and lower the emissions of your diesel engine making it more environmentally friendly.

The aim is to remove 80% in the average diesel particulate (soot) emissions and although a great concept, it brings about a whole new line of problems. We’re taking calls all day from anxious customers and garages across the country when their DPF (diesel particulate filter) light is illuminated on the dash, indicating that there is at least a partial blockage in the DPF system.

The problem with the Diesel Particulate Filter (DPF) System

The DPF works to trap & remove diesel particulate (soot) from the exhaust gasses of the diesel engine before it exits the exhaust. This is removed into the atmosphere, simply removed from the gasses that flow through the exhaust to help lower emissions. Imagine a DPF is like a honeycomb on the inside similar to the Catalytic Converter (CAT) of a petrol engine. As the gasses flow through it, the DPF will trap the harmful diesel particulate (soot) and with it’s advanced technology break it down to remove as much of it as possible (between 80%-100%). The soot is burnt off at very high temperatures in the DPF and left behind is a very fine ash residue. The problem is this ash, it has no where to go and so will begin causing blockage in the DPF system and this is our common DPF Problems occur.

The ash & soot will partially block your DPF causing the DPF/CAT light to illuminate on the dash (normally when 45% blockage is reached) at which point regeneration is required to get the DPF back in to it’s safety zone. Regeneration is the DPF’s way to clear the blockage through continuously burning it at higher temperatures and allowing the now harmless produce to escape through the exhaust system. There are two types of Regeneration processes which will be explained further below.

Common DPF Warning Light On DashSometimes the DPF light will appear on the dash intermittently, this does mean there is a partial blockage in your DPF and a regeneration process is required. You should make yourself aware of this process but many people are unsure or have no idea of this DPF system as it’s still very new and not explained to everyone. If you bought your vehicle from new at a dealership, then this would have most likely been explained at the point of sale but in the second hand car trade, you can’t expect this type of information to always be passed on.

What happens is drivers see the light, then see it go off and ignore it – not knowing it’s a partially blocked DPF. They continue to drive and again it will illuminate the DPF light on the dash and go off again but eventually it will stay on permanent and in most severe cases bring on the Engine management light and even the Coil Light which could start blinking. If this happens, you will lose all power and the vehicle will fall into “Limp Mode”. This is the automatic reaction of the Engine Management ECU and if you’re at this stage then unfortunately it will be a costly repair. You could be looking at having to replace the DPF unit and having your Engine Management ECU reprogrammed.

A DPF replacement will cost you between £800-£1400 new (+Labour) from main dealers, depending on the Make & Model of your vehicle and the corresponding part numbers of the unit. Resetting the ECU light will cost you a further £45-100 and then you will have to be on the lookout for the next time the DPF light comes on to take the appropriate action to ensure the damage is not done all over again as if you fail to act, then you could potentially void any warranty given with the new DPF unit costing you double.

What is Passive Regeneration?

Passive regeneration is an automated regeneration which often occurs on drives where there is prolonged high exhaust temperatures like for example on motorway-type runs, but it can’t be said that all cars get the required long journey motorway-type trips necessary to complete a passive regeneration of the DPF system and so manufacturers have had to adapt the technology and design-in an “active” regeneration process controlled by the Engine Management Computer also known as the Engine Control Module (ECM).

What is Active Regeneration?

When the diesel particulate (soot) loading in the diesel particulate filter (DPF) reaches a pre-set limit (normally around 45%), the ECU will make minor adjustments to the fuel injection timing system which will in turn increase the exhaust temperatures and help initiate the DPF regeneration process. This is a smart way of getting a motorway-type temperature to build up inside the DPF system and begin a full regeneration to bring the unit back to good health, however, if the journey is a bit stop/start where you’re in a built up city with traffic then the chances are the regeneration will not complete and eventually the DPF light will illuminate on the dash to tell you that the DPF system is partially blocked.

At this point it is recommended that you try to find time to complete a full regeneration and this can be done on a simple 10 minutes or so drive of speeds above 40mph.

If you do not do this and choose to ignore the light, it may go out but come back on and as you continue in a relatively slow, stop/start pattern of driving the soot loading will continue to build up and clog up the DPF system until it reaches closer to 75% blocked at which point you can expect other more serious warning lights to appear on the dashboard. By now, driving at speed alone will no longer be sufficient and the car will need to go to a specialised garage such as Sinspeed or a dealership for regeneration. The other lights may be the engine management light constantly on & possibly even the glow plug light blinking constantly. It is not advised to continue driving the vehicle under these conditions to avoid further costly damages to the DPF system and other mechanical components.

Common vehicles suffering the DPF system failure problems

The DPF system is fitted to a wide range of cars and in fact is being installed on almost all new Diesel engines so the problem will in future become more and more common, however, at this moment in time we’ve put together a small list of the most common cars which we’re having to deal with on a weekly basis suffering from the DPF problems:

DPF additives & how they work?

The most common type of Diesel Particulate Filter (DPF) systems feature an in-built oxidising catalytic converter, which is located close to the engine where you’ll find the exhaust gases will still be relatively hot so that passive regeneration is possible. In some vehicles there’s not always space nearer the engine in which case some manufacturers use a different type of Diesel Particulate Filter (DPF) system, one which relies on a fuel additive to lower the ignition temperatures of the diesel particulate soot particles so that the DPF can be located further away from the engine.

The DPF additive is usually stored in a separate tank and is automatically mixed in with the fuel when you go to fill up. Only very small amounts of the DPF additive are required for regeneration for example on average 1 litre of DPF additive would cover around 2800 litres of fuel, enough to cover 25,000 miles at 40mpg. With this type of DPF, regeneration would be initiated by the ECU roughly every 300 or so miles depending on the vehicle and will normally take 5-10 minutes to completion. Normally you won’t even notice this process taking place and if anything, once regeneration is completed you might see a glimpse of white smoke exit the exhaust and that’s it.

How much are you expected to pay on average for repairs?

Ignoring the warning lights and allowing the diesel particulate (soot) loading to continue to build up will lead to complete failure of the Diesel Particulate Filter (DPF) in which case it would require a replacement unit which can cost anything from £800-£1400 + Labour, depending on the make, model, year of the vehicle and the DPF part numbers. These are dealer prices as copy parts are not recommended. After replacing the DPF you will need to reset the ECU which is an additional charge, normally between £45-£100.

Will this cause me to fail an MOT?

Not with us! It is not illegal to remove the DPF and this can be confirmed by VOSA. Just like a petrol car, it is not illegal to remove the catalytic converter either. The MOT regulations say nothing about a vehicle having a catalytic converter or a Diesel Particulate Filter (DPF). They merely set emission levels which have to be achieved. However, having the DPF Removed from a mobile agent may cause problems and implications come to the time of an MOT.

Other companies & mobile agents use “Automated DPF-Deletion” software, it’s easier for them because they can simply plug a laptop into your car, download the ECU data.. run it through the software and then write it back to the ECU. What the software does is using pre-set parameters, it attempts to scan & detect all DPF file structures that are known to the software and delete them accordingly. So what’s the problem with this? – Simply put, this software fails to remove 100% of the DPF file structure on even the simplest of ECU’s and in result of this you will be left with data corruption / errors and problems (if not immediately) then in the months to follow. Further to this, no other company in the whole of the UK & possibly Europe currently offers a Smoke-Correction Service inclusive of a DPF Removal (Many are incapable of carrying out this specialist procedure). We include this on every “DPF Removal” session so you get complete peace of mind.

What we do is unique, we download the ECU data and manually flow through the 1000′s of data strings to locate and delete & modify all DPF data structure strings. This is the ONLY sure way to delete a DPF system completely without problems occurring but we don’t stop their, we then go on to carry out a smoke-correction service all inclusive of the DPF Removal session – This will ensure the vehicle will NOT smoke & WILL pass an MOT!..     Thank god for some honest info as we were going to buy a nearly new xtrail ! but have become aware of this design fault on many new diesels and we the public shoulod not have to pay for euro5 experiments .The public pay enough allready ! our showroom sais nothing untill i mentioned it and am now insisting on seeing handbook befor deciding .Many thanks as now see going diesel in a new light & may stick with petrol as affects all makes it seems .A fortune awaits he who produces a mod for it !

    I have an undriveable 2005 Mazda5 2.0D (143ps) where a "blocked" DFP has caused the engine management system to trigger the safety mode.
    Mazda are telling me its beyond regeneration and needs a new filter.
    The car is in Peterborough – do you facilities to collect it or repair nearby? I am happy for the filter to be removed as long as it still passes emissions tests.

    I have a Mazda 6 Sport 06 plate. My Mazda DPF light has been flashing since I bought it. The turbo is not kicking in and I have been told that this is to protect the engine being exposed to too much hot gases. I.e. A safety feature. I see you have developed the software required to correct this. Considering the DPF is blocked, does your service include physical removal of the actual unit? Looking at then website it appears I would have to do that. Can you clarify if you also remove then DPF unit along with the software upgrade. Kind regards. Kai

    Yes that's right the turbo not kicking in will be because your vehicle has gone into LIMP MODE and is a safety feature to protect the turbocharger & engine, however, this can actually cause more damage than good. Because now your vehicle can not rev over 3000rpm, the soot will continue to build up inside the DPF a lot quicker and the back-pressure as a direct result of this can cause damage to the turbocharger and injectors.

    It is advisable to remove the DPF all together as this is a long term solution with no drawbacks. We not only reprogram the management system with our software, we also carry out the physical DPF removal all within our price.

    I HAVE HAD A DPF JUST FITTED TO AUDI A6 2LT MILAGE 74,000 IT AS MADE A DIFFERENCE BUT I STILL GET LIKE A MISS FIRE ON A PETROL CAR FROM TIME TO TIME. IS THERE ANY ADDITIVES YOU CAN PUT IN THE FUEL TANK (I WAS NOT AWARE OF THIS PROBLEM WHEN I BOUGHT THE CAR SECOND HAND, I HAD THE CAR 12 MONTHS BEFORE I HAD A NEW DPF FITTED)

      When you say you still get a missfire on a petrol car – the DPF is designed to be fitted to Diesel vehicles to remove the soot particles associated with burning diesel for fuel. If you've previously had a blocked DPF on a diesel vehicle and after replacing it have noticed it still remains to missfire then you should check your injectors as it's common the increased backpressure can cause injector seals to leak. Also, i'd recommend cleaning out the EGR and all turbo/air pipes and changing the engine oil.

    hi,i have a audi a4 2.0tdi sline 170bhp i had dpf light come on.ran on motorway for 15mins and it put light off.then next day dpf light came back on followed by emissions and glowplug lights.now car is in limp mode.what is your advice can it be cleaned out or does it need removed/replaced

It is a very problematic one and continuing to run with these problems will eventually damage the turbocharger and other mechanical components.     Hi

    I have a Mazda 6 2.0 litre diesel on a 55 plate. since buying this car from a fleet dealer this DPF problem has led to having a new engine, a full set of injectors and several regens!!!
    Do you think it is worth spending any more money on this?
    Also do you know of anyone who has successfully got financial recompense from Mazda as this design is not "fit for purpose". I have been told by the AA that even if you do the motorway miles as I have done the system still does not work effectively as you would need to be in fourth gear/high revs for a reasonable distance to get it to work, which obviously reduces the miles per gallon.

      Correct the filter design is not fit for purpose and would require a substantial amount of time driving up and down the motorway in a lower gear & high revs to maintain it but still does not always work as some of our customers have reported. They are very reliable and wonderful cars to drive without the DPF so I would still highly consider having the DPF removed especially at this stage after having the engine & injectors replaced. The cost of a DPF removal is only a fraction of what a new DPF will cost you and once it's removed by us, it's removed for life.. no more regenerations and no more problems. You'll also notice a better, more smoother & responsive drive with increased fuel economy.

    I have a peugeot 407 2.0hdi 2005 i have had dpf removed by a garage that uses evolution but after taking the car back 3 times because it still keeps regenerating they say have not had problems before with this car but mine seems to be a problem discussions now are getting heated as you could imagine and i am thinking of contacting trading standards they took dpf off and replaced with stainless pipe can this car have DPF removed with no problems ?

    Hi there, i have a bmw 535d 2004, recently i gave it to the garage who claimed that the dpf was blocked, they drilled holes in the dpf and told me that they would delete it from the ECU, which never happened. At the time this seemed to work, but now on the motorway if full throttle is given the vehicle enters limp mode, this is obviously when the vehicle reaches a certain temperature. At the time, i had the egr valve replaced, downpipe replaced from the engine to the intercooler, replaced all vaccum hoses with silicon pipes. Would you recommend removing the dpf?

    The vehicle has the following: ECU Remap and a sprint booster, the vehicle produces smoke when the sprint booster on but not as much when the sprint booster is removed, would the removal of the dpf decrease the black smoke or would you advise to remove the sprint booster, in the situation where the dpf is removed by yourselves and the vehicle continues to produce smoke, what then?

    At standstill when throttle is given their seems to be a strange noise coming from the engine, i think it may be from the turbo gakset

    can you tell me how long it takes for the dpf to fail, my son lent me his mazda 6,2005 for 12 months ,i only run around town and probably did about 500 miles in the year, it had about 90,000 on clock when he got it roughly 12 months before(,and over 101,5000when I had it) from car warehouse, and is blaming me for breaking it as i didnt use it for long runs.he has had the dpf removed and ecu sorted so now running fine, at a cost of £700

      Hi Katie,

      Although most people are unaware that modern diesel vehicles are fitted with these particulate filters and that certain procedures are expected for the maintenance of these filters, it is true but shouldn't blame ourselves, it's not been properly put across to us by the manufacturers. However, there are many factors that could cause this i.e. too many local runs (no motorway runs), incorrect grade of engine oil, untimely changes of engine oil, various damaged sensors and the use of poor quality diesels.

    I live in Germany (but British) and have a 2005 170000km Toyota corolla verso 2.2 dcat 177ps. My daily commute is 150km of which 100km is unlimited autobahn where i regularly do 180km/h+. I have had a new engine block and head replaced sept '11 under warranty. I get a blocked injector code regularly and it goes into limp home, but suspect the D-CAT is maybe blocked.
    Where do you do these bypasses in Europe or do you have a workshop in N London i can do this when I'm next in UK.

    Hi, just wanted to add my experiences to the other comments etc. I had a Zafira 1.9CDTi 150ps SRi at 6 months old, mainly used for town driving initially. Soon noticed occasional gruff noises from the exhaust and a burning smell. The dealer said it was doing a regen and was normal – but the light never came on during these times. Soon after I was on the M6 and sat nav warned me of road probs, so went off after aprox 50 miles and imediately warning light came on and lost power. Called a motoring organisation patrol who "cleared" warning light with laptop and advised me to continue to Somerset (100 miles). Next day car went in to limp mode on busy coast road and lost all power and nearly caused a pile up ! Needed EGR valve & DPF under warranty after trailer tow back.. Then I started to make regular 14 mile trips on motorway as well as normal commute. Dealer eventually suggested not to use supermarket fuel as it doesn't have same additives, use premium brands, plus make regular (unnecessary) long high speed runs to give DPF chance to heat up, so started making additional 2 weekly high speed blasts just for no reason, but had more probs. Needed new centre injectors, 4 injector seals and oil change because regen dumps fuel in engine oil and raises level (and it was scary to watch increased fuel consumption on trip computer during regens). Next breakdown saw modified "scraper" exhaust valves fitted by dealer under warranty (had to use Fiat valves as VX not available, so Fiat presumably have same problem). Then needed another EGR valve and dealer fitted new engine thermostat to raise engine temp. Beautifaul car with all accessories but lost confidence in it and always listening & felling for "vibration" warning of regen/EGR/DPfF limp mode problems, so now drive a basic Toyota PETROL verso. At one point dealer suggested it was my driving style and modern Diesel not suitable for commutes, which caused a big row as to why the car brochure doesn't say that. Why are Diesels so numerous and pushed by manufacturers if they are only suitable for continuous long motorway use ???

      Thank you for this extensive write up! – A prime example of exactly what can go wrong with the modern diesel vehicles fitted with the notorious DPF filter. Unfortunately many dealerships do not make it clear enough at the time of purchase that the vehicle is to be used primarily for long motorway use and some owners are not even aware of what a DPF is let alone knowing their vehicle has come fitted with one..

      To be completely honest, you could still benefit from owning a modern diesel vehicle if you choose something like a Mazda 5 which I believe is a similar sized vehicle – Once the DPF is removed, this makes a great family MPV and the increase in fuel economy is second to none!
